FREEZER STORE ENTRANCES – How important are they?

A UK cold store owner remarked to me once that the electricity usage difference between a 30,000 and a 15,000 pallet freezer store was just over 1000 GBPs per year so long as the bigger store only had one commonly used access door. Having built both, he was in a position to know. The doors are just under 3 metres high and wider than the South African standard of 2.4 metres, with a demarcation line in the middle and entry on the left. Reach truck access is via a separate door. His freezer entrances have clear plastic flaps and an interior airlock with dehumidifier which exerts a positive air pressure. This keeps the cold air from escaping and the warm moist air from entering the store. There is no ice build-up or mist in the door way. Previously cheap electricity did not encourage South African operators to spend money on freezer doorways. In most there is a solid night door with a plastic strip curtain, some of which are broken or missing. The door may be motorised, but is too slow for high movement frequency and when the motorized system breaks it is seldom repaired. Doorways are frequently between 5 and 6 metres high and 2.4 metres wide to accommodate reach trucks. In some instances the door remains open all day with not even a strip curtain. At today’s electricity prices this is costing a fortune not only through the loss of expensive cold air but also the moisture in the warm incoming air ends up insulating the evaporator coils and making them inefficient. Multiple defrosts are expensive. Some door solutions to consider: Create a separate higher door for reach truck access and a lower one for product movement on motorised pallet jacks. Either create a small dehumidification airlock with positive pressure around the access door way or dehumidify the whole airlock. Install a high speed cloth door inside the freezer entrance and combine it with a dehumidifier. Install an insulated automated roll up door on the outside of the freezer. Install a fast opening 2 part door. Install an air curtain in lower doorways up to 4 metres. Consider the use of pallet conveyors for moving product into and out of freezers. Access can be a very expensive part of a cold store. It must be designed correctly but with the right equipment can reduce electricity bills significantly. Pallet Racking Safety- Pallet racking, whether mobile or conventionally fixed, supports heavy loads at considerable heights, and the result of accidents can be catastrophic. At the very least costly hardware and product damage, not to mention lost time – at the worst personnel can get hurt or even killed. For these reasons it is vital to adopt and maintain safe practices at all times. The first rule of rack safety is correct usage. Always ensure that the rack is being used for its intended purpose. Clear signage should always indicate vital information about loading capacities, load dimensions, etc. and these must never be exceeded. No alterations to the racking should ever be made without approval from the original supplier. The second rule is simply summed up as operator training. Handling equipment drivers who are not adequately trained, and made fully aware of the potential dangers of carelessness. One aspect that does require attention is the policing and management of forklift drivers. This can only be achieved by managers and supervisors walking around in the stores on a daily basis, and “pulling drivers over” for minor infringements. This will help to prevent major ones at a later date. The picture above illustrates the sort of thing that happens all too often. In a battle between rack and forklift, the rack will always lose – and this typifies the usual result.   This total collapse is fairly extreme; but more insidious – and often not taken sufficient notice of – are frequent on-going minor collisions between forklift and rack. The rack sustains minor damage, often to beams, more usually to the lower sections of the upright, that gradually weakens the structural integrity of the rack. This gradual weakening of the structure can lead to sudden and unprovoked collapse with inevitable results. Which leads us to the third – and possibly most important – rule for rack safety: Regular inspection, and reporting of damages Damage inspections need to become an integral part of daily management in any racked warehouse or store. All personnel need to be aware and involved, with ultimate responsibility delegated to a manager, or at least senior supervisor –  this person in turn reporting regularly to top general management. Noticeable damage to uprights or beams is the obvious problem, but some of the additional points to be looked for are excessively bent beams, missing beam locks, unstable loads, damaged pallets, bad house-keeping, and careless attitudes. Inspection of all racks should be conducted routinely and systematically at least monthly, whereby any and all damage is noted, recorded, and reported to the responsible authority. If any doubt exists regarding the seriousness of the situation, then expert opinion needs to be sought – either from the rack supplier or a professional inspector. New racking (second-hand is a no-go) from a reputable supplier has invariably been carefully designed by qualified engineers to perform the functions required of it – but although safety factors are always built into the design, gross misuse is not anticipated and cannot be factored in. Forklift training for supervisors is critical

Dear James I have gone on and on about how useless it is to train forklift operators, and then have no supervision!! If drivers on the road knew there were no policemen, do you really think, however well they were trained, they would obey all the rules of the road! One of our clients, who trains religiously, and has in excess of 20 operators on Counterbalanced and Reach trucks, operating in a yard and the warehouse, is distressed because there was an accident . Their own people are all trained by ourselves and have been there for a long time, so they did a 5 day course and have their licences renewed every two years, which as you know, involves retesting them. They also employ casuals from Employment agencies. Speaking to some of these who have been trained by various companies they have done one (Counterbalanced)or two days (For a Reach Truck as well) training. This has obviously not been checked by the client. The employment agencies want a licensed operator at the “cheapest” price. We have recently come across more and more “accredited” training centres that are offering shorter than the compulsory 5 days of training for novices. In addition, the client has never had a forklift Management Seminar!! In other words – the operators are trained and then left to their own devices to operate as they like until their next new licence is issued! It was considered very sad this week, when one of the regular operators had to have steel pins put into his toes because they were crushed by his own forklift!! He got off the machine, left the key in the ignition, and went to chat to the supervisor. A casual operator got tired of waiting for him, jumped on the machine, and reversed, hitting and displacing, the shrink-wrap machine and a pallet, which crushed the operators foot. The whole incident is clearly seen on their closed circuit TV. While I agree with them that the accident was the fault of the casual operator, it would never have happened if the permanent operator had removed the key when he got off the machine. He knows he should, and answers the question correctly when he does a theory test. It is very seldom we even have to penalise an operator for leaving the key in the ignition when he does his test. If they had trained managers and supervisors who “police” the operators, this sort of thing would be very unlikely to happen. Their standards would be maintained. Des Fell Managing Director
